Aluminium Extrusions for Coated Automotive Components

Aluminium in cars is a rapidly growing market due to an urgent need for weight reductions to reduce CO2 emissions. The increasing marked for electrical cars results in a need to replace automotive parts previously made in steel with aluminium, and solutions based on extruded profiles and rolled plates are of increasing interest. Components which are not part of the "Body-in-White", and hence are not protected against corrosion through the e-coating (KTL) process, are often subjected to a separate surface treatment, depending on the component and the position of the part in the vehicle. In the AlCoat project the focus is on surface-critical products, and cleaning and pre-treatment for surface treatment and welding is important in addition to the actual surface treatment. Effective cleaning of the surface before application of any coating procedure is of crucial importance for the performance of the coating system. Focus in the AlCoat project has been on the presence of lubricants originating from various forming and cutting operations of aluminium profiles extruded at Benteler Automotive Raufoss. Results have shown show that very thin (nanometre scale) carbon rich films may be present in localised areas on the surface after conventional cleaning processes involving degreasing, etching and passivation steps. Incomplete cleaning has unfavourable effects also with respect to subsequent welding. The possibility of minimizing the amount of lubricant contamination has been investigated by using self-evaporating lubricants (MQL, Minimum Quantity Lubricants) as a replacement for conventional mineral oils used in today's production. Results from welding experiments indicate that the use of MQL lubricants reduces the need for cleaning of the profiles after forming, thereby contributing to significant cost reductions and a favourable effect on the working environment at Benteler Automotive Raufoss. It was further demonstrated that extrusion-based manufacturing of aluminium side impact door beams may provide superior corrosion resistance compared to the more common sheet-based solution.

Selv-fordampende smøremiddel er tatt i bruk etter uttesting i prosjektet. I prosjektperioden har vi fått en kontrakt på et chasiss produkt hvor anodisering som overflatebehandling var aktuelt. Vi har vist ulempene ved å anodisere et utmattingspåkjent produkt, og retningen nå er at slike produkter ikke overflatebehandles (aksepteres av kunde). Det er videre demonstrert at det er bedre korrosjonsmotstand på Benteler profillegering enn på tilsvarende platelegering, som er valgt av BMW for optimal kombinasjon av korrosjonsmotstand og fasthet.

Aluminium i bil er et hurtig voksende marked pga et presserende behov for å redusere vekt og derav utslipp av CO2 til omgivelsene. Elektrifisering av bilparken medfører at veksten er spesielt stor innen profiler og plater, mens behovet for støpegods forventes å stagnere som følge av at forbrenningsmotoren blir borte. Felles for mange profilbaserte komponenter er at de må leveres med en overflatebehandling som ekstra beskyttelse mot korrosjon. Prosjektet søker å bringe videreforedling av norskproduserte aluminiumkomponenter til bilindustrien et skritt videre ved å forberede seg på å møte nye krav til overflatebeskaffenhet. Prosjektet vil bygge på erfaringer og metodikk utviklet i tidligere kompetanseprosjekter. FoU arbeidet vil være rettet mot konkrete produktprosjekter hos Benteler, men forventes å ha allmenngyldig relevans og nytteverdi også på lang sikt. For å oppnå de planlagte resultatene er forskningsinnsats, infrastruktur og kompetanse fra industripartnerne Benteler Automotive, Hydal Aluminium Profiler og Gundersen Galvano AS samt forskningspartner SINTEF Industri nødvendig.
