Biogas production enables reuse of energy in organic waste and leads to reduced environmental discharges. Municipal biogas plants in Norway treat an increasing amount of organic waste from both domestic and industrial sources. The most common organic waste sources are food, sewage, waste from fish farming, and manure from livestock. Operators of biogas plants experience challenges due to sand particles present in organic waste. Sand causes tear and wear, and often destroy or plug process equipment like pumps, valves and heat exchangers. Sand also accumulates in biogas digesters, reducing treatment capacity and gas production. Consequently, digesters are periodically taken out of operation, drained and emptied for sand, in order to restore capacity and gas production. This is both a time-consuming and costly process. In some plants where treatment capacity is already at the limit, sand removal from the digester can only be done building a redundant digester, costing millions. Generally, sand in organic waste is a source to increased operational cost and reduced profitability in biogas plants. The main project objective is to develop a mobile sand removal plant which can be used on biogas digesters without shut-down and operational downtime. The new solution shall apply to digesters in full operation, and the sand shall be collected and treated by means of the mobile processing plant. Overall, this concept will lead to increased recovery of energy in organic waste, as well as increased reuse of sludge-based waste products in agriculture. Furthermore, the outcome of this project is reduced investment-, operational- and maintenance cost in biogas plants. In a larger perspective the project shall lead to increased production and profitability in the biogas industry and contribute to lower environmental discharges of organic waste from the society. As the first part of the project, biogas digester systems and operational structures in typical biogas plants were reviewed. The initial project objective was then substantiated through an improved understanding of digester types, system designs, operational criteria and risk aspects. Expenses connected to the current solutions for sand removal from biogas digesters were also reviewed. By this work it was confirmed that the technological solution enabled through the development project, has a high potential of providing operational and economic benefits in biogas plants. According to the objectives of the project, technical solutions for controlled sand removal from a biogas reactor in operation are developed and patented. Several prototypes are designed, built and successfully tested in the laboratory. The tests were performed on both clean sand fractions and on real sandy sediments collected from Norwegian digesters. In the last part of the project a complete and full-scale demonstration plant for the removal of sand from a digester in operation, was designed and built. The technologies that were already developed and tested in the earlier stages of the project, constituted the main parts of the plant. The demonstration plant was completed around turn of the year 2022/2023, and both commissioning and the first testing were done at the facilities of Sandcatch at Bryne. After the commissioning phase the demonstration plant was transported on a truck to the biogass plant of HRA at Jevnaker (Hadeland and Ringerike Avfallsselskap). The digester, which the demonstration plant was coupled to during the test, was 1500 cubic meters in size and in full operation during the entire test period. The demonstration test was conducted during the winter months February and March. Periodically strong coldness caused relatively demanding working conditions for both personnel and equipment. Also various technical challenges related to pumps and other components of the plant, occurred during the test. These challenges were all solved successively, either by technical modifications or by replacing components. Overall the demonstration test has shown that the new concept for sand removal from biogas digesters in operation works as planned. The test verified both the individual technological solutions of the plant, and the interaction between them. Both sand and fractions of plastic were collected from the digester sediments during the test. The main result of the demonstration test is therefore that the new concept for sand removal is validated. The work at HRA revealed, though, that commissioning and decommissioning of the mobile plant can be done more efficiently. The transportation of the plant and the belonging units can also be simpler and more efficient. Finally, the demonstration test provided information on how future mobile sand removal plants can be optimized for increased capacity and improved control of the sand removal. The Norwegian biogas plants that participated in the development project are looking forward for the new concept for sand removal to become commercial.

Prosjektet har ledet til utviklingen av et helt nytt konsept, og til byggingen av et demonstrasjonsanlegg, for sandfjerning fra biogassreaktorer i drift. Demonstrasjonstesten verifiserte de teknologiske løsningene i anlegget, og bekreftet at det nye konseptet fungerer hovedsakelig som tiltenkt. Produksjon av biogass gir store miljøgevinster gjennom reduserte utslipp og ved gjenbruk av energi i organisk avfall. Norske kommunale- og interkommunale biogassanlegg behandler i dag en økende mengde organisk avfall, både fra husholdninger og industrien. De vanligste kildene til organisk avfall er matavfall, kloakk, fiskeavfall og husdyrgjødsel. Overordnet vil resultatene av dette prosjektet øke utnyttelsen av energi i organisk avfall, samt gjenbruken av slamprodukter i landbruket. Videre vil den nye løsningen kunne gi både lavere investeringskostnader og lavere drift- og vedlikeholdskostnader i biogassanlegg. Det forventes at biogassanlegg kan begynne å realisere verdiskapningen i sine anlegg når prosjektet er avsluttet og Sandcatch beveger seg over i en kommersiell driftsfase. Det er forventet at verdiskapningen vil skje i norske anlegg før tjenesten utvides til utenlandske anlegg. I de enkelte private, kommunale eller interkommunale biogassanlegg, forventes det at teknologien/konseptet som er utviklet i prosjektet, konkret leder til: • Økt nytteverdi i form av høyere behandlingskapasitet. • Økt inntjening i form av økt biogassproduksjon og salg. • Billigere og mer effektiv sandfjerning fra biogassreaktorer. • Økt slambehandlingskapasitet og driftskontinuitet på biogassanlegg. • Ikke behov for reservereaktor i forbindelse med sandfjerning. • Lavere drift- og vedlikeholdskostnader og generell økt lønnsomhet i biogassanlegg. • Økt gjenbruk av energi i organisk avfall. • Økt gjenbruk av slamprodukter og næringsstoffer i landbruket. • Lavere totale miljøutslipp fra kloakk, husdyrgjødsel, fiskeavfall og matavfall etc. Sand og andre sedimenter fra reaktorer deponeres i dag uten noen form for behandling. Ofte inneholder sedimentene både organisk materiale, fiber og plast. Resultatene fra demonstrasjonstesten viser at det er mulig å fjerne fiber- og plastmateriale fra sandsedimentene innen massene deponeres. På sikt kan dette også lede til at man kan oppnå en høyere gjenbruksverdi av sand; dvs. ikke deponering. Dette vil gi flere miljømessige fordeler. Generelt har prosjektet bidratt til en kompetanseheving hos Sandcatch, NIBIO og bedriftspartnerene, og da spesielt relatert til kunnskap om drift, vedlikehold og lønnsomhet i biogassanlegg i forbindelse med sand og sandsedimenter. Blant annet har Sandcatch, i prosjektperioden, utviklet økonomiske modeller som generelt beskriver kostnader forbundet med sandsedimenter, og spesielt utdyper besparelsespotensialet ved en systematisk implementering av det nye konseptet som er utviklet.

Operatører av biogassreaktorer som håndterer kloakkslam, matavfall, fiskeslam, husdyrgjødsel etc., erfarer at sand og andre tyngre partikler akkumuleres i bunnen av reaktorene. Over tid opptar sedimentene et stadig større volum som reduserer reaktorens aktive volum, noe som igjen fører til lavere slamhåndteringskapasitet og redusert biogassproduksjon. Dagens løsning på denne utfordringen er at bioreaktorene med jevne intervaller, som avhenger av slamtype og sandmengder, stenges ned og manuelt/maskinelt tømmes for sandsedimenter. Deretter kan det ta lang tid å få slammet i reaktoren aktivt igjen. Dagens løsning er både dyr og tidkrevende, og ikke minst medfører den at bioreaktorer er periodevis ute av drift. Målet med prosjektet er å utvikle mobile sandfjerningsanlegg som kan anvendes på biogassreaktorer i drift, dvs. uten at det er nødvendig å redusere slambehandlingskapasitet eller biogassproduksjon. I løpet av forskningsprosjektet skal det utvikles et konsept og en løsning som kan transporteres til et biogassanlegg, koples til en reaktor og tømme denne for sand mens den er i kontinuerlig drift. I dag finnes det ingen kjente løsninger som muliggjør denne innovasjonsideen. De mest sentrale FoU-utfordringene er 1) å utvikle en uttaksenhet som skal hente sanden kontrollert ut fra en reaktor, og 2) å utvikle en prosesseringsenhet som skal rense og håndtere sandstrømmen fra reaktoren, og samtidig fungere interaktivt sammen med uttaksenheten. I løpet av prosjektet skal det utvikles og testes laboratorietilpassete løsninger på konseptet. Deretter skal det designes og bygges et demonstrasjonsanlegg som skal testes på en reell biogassreaktor i drift. Testen skal demonstrere og dokumentere driftsmessige og økonomiske fordeler ved den nye løsningen for sandfjerning fra reaktorer.
